Abstract:

As the demand for critical minerals grows and high-grade mineral resources are depleting faster, the mineral processing plant needs to handle significantly higher tonnage which leads to larger footprint and size of concentrators globally. Froth flotation technique used as the primary beneficiation process for recovering valuable minerals (concentrates) and reject unwanted gangue to tailings storage facilities. Mechanically agitated conventional tank cells have been widely accepted by the mineral processing industry over a century. The conventional flotation technologies perform well within a narrow grind size range, traditionally P80 of less than 200µm. However, achieving this finer targeted grind size requires substantial energy input for comminution circuits. The volumetric capacity and motor power requirements of these flotation tank cells have grown accordingly. In conventional flotation process, most of the installed power is consumed for slurry mixing, which is less effective for kinetic energy dissipation rate, bubble size and bubble-particle collisions rate - key factors in achieving efficient mineral recovery. Conventional flotation technologies offered various improvements over the years, including enhanced mixing mechanisms and redesigned froth collection launders. However, these upgrades have not fully addressed the fundamental limitations of conventional flotation technology, such as inefficiencies in power usage and coarse/ultrafine particle recovery.

Extensive research has been conducted recently to develop innovative flotation technologies, which offered promising alternatives to conventional flotation technologies. These innovative flotation technologies include Direct Flotation Reactor (DFR), Stage Flotation Reactor (SFR), HydroFloat (CPF), Jameson Cell, Concorde Cell, StackCell, NovaCell and Reflux Flotation Cell (RFC). These recently developed flotation technologies are fundamentally different and offer options to overcome conventional tank cells limitation by improving energy dissipation rate, enhancing bubble-particle interaction, and optimizing metal recovery across a broader range of particle sizes. This paper summarized an overview of the theoretical aspects of these innovative flotation technologies, highlighting key design features, metallurgical advantages, and potential challenges. It also highlighted the benefits and challenges associated with flotation plant layout design, particularly in terms of reducing capital expenditure, minimizing plant footprint, and optimizing power requirements to meet the evolving demands of the industry.
